Precipitated vs fumed silica in coatings: which one for matting, which for rheology

In short: Precipitated and fumed silica are made by different routes and do different jobs in a coating. Precipitated grades are the normal choice for matting: they are easier to disperse, cheaper per kilogram and designed for surface texture. Fumed grades are the normal choice for rheology and anti-settling, at much lower loadings. Many formulations use both, for different reasons.

Two routes, two materials

Both are synthetic amorphous silica and both are silicon dioxide, but they are made in completely different ways, and the process is what gives each its behaviour.

Precipitated silica is made in water: soluble silicate is reacted with acid, the silica is precipitated, filtered, washed, dried and milled or granulated. The process gives the formulator direct control over particle size, porosity and surface, which is why the precipitated route produces such a wide family of grades for different jobs.

Fumed silica is made in a flame, from a silicon compound burned at high temperature. The result is an extremely fine, very low-density powder of fused chains that build a network in liquids at low loading. That chain-building is exactly what makes it a rheology additive — and what makes it awkward to handle in bulk.

Which one for matting?

Matting is normally a precipitated job. The mechanism needs particles at a size that disrupts the film surface, in enough quantity to do it across the whole panel, dispersed well enough not to leave seeds. Precipitated grades are made in that size range, they wet out and mill at reasonable effort, and they can be surface-treated for the medium.

Fumed silica does reduce gloss, but it is an inefficient way to buy matting: the loading needed pushes viscosity up sharply, and you pay for a material priced for a different job. Where fumed appears in a matt system it is usually there for anti-settling, with a precipitated grade doing the matting.

Our coating matting family runs CENSIL 230W for waterborne systems, CENSIL 525L organically treated for solvent-based resins, and CENSIL 560N untreated. Which one you start from depends on the medium, not on the gloss target.

Which one for rheology and anti-settling?

Fumed silica earns its place here. At loadings far below what matting needs, the fused chains build a weak structure at rest that holds pigment and matting particles suspended, and that breaks down under shear so the coating still applies normally.

That is the property a paint needs to stop hard settling in the can without becoming difficult to brush or spray. It is also why fumed silica shows up in systems that have nothing to do with gloss control.

The practical cost is handling: very low bulk density means dust, slow incorporation and significant dispersion energy. Plants that use it plan for that; plants that do not often find a thickener package easier to live with.

What changes on your line?

Dispersion effort. Precipitated grades generally reach your normal grind reading with less work. Fumed grades need real energy to break the agglomerates down, and under-dispersed fumed silica in a clear coat is very visible.

Loading. Matting with a precipitated grade is a percentage-level addition. Rheology with fumed silica is a fraction of that. Comparing them on price per kilogram without accounting for loading gives the wrong answer in both directions.

Clarity. In a clear coat both can cost you transparency, by different mechanisms. The haze panel over a dark substrate is the only honest test, whichever route you take.

Handling and dust. Bulk density decides how the material behaves in your warehouse and at the dispersion tank, and it is usually underestimated at the sampling stage. Ask about it before you plan the trial, not after.

How to decide without guessing

Name the job first. If the complaint is gloss, sheen or feel, start precipitated. If the complaint is settling in the can, sagging on application or pigment floating, start with rheology — which may be fumed silica or may be a thickener change.

If the complaint is both, treat them as two trials. Fixing settling with more matting agent, or fixing gloss with more rheology additive, is how formulations end up overloaded and difficult to apply.

Questions we get asked

Is fumed silica better than precipitated silica?

Neither is better; they do different jobs. Precipitated is the normal matting route, fumed the normal rheology route. The question is which job you are trying to do.

Can precipitated silica control settling?

Partly — structure and surface treatment influence how a sediment packs. But if anti-settling is the main requirement, that is a rheology problem and should be solved as one.

Do you supply fumed silica?

Why is fumed silica so much more expensive per kilogram?

Because of how it is made. The more useful comparison is cost per unit of effect at the loading each material actually needs, which narrows the gap considerably in rheology applications and widens it in matting.
